Allen-Bradley PLC Buying Checklist: 7 Steps to Avoid Costly Ordering Mistakes

If you're responsible for specifying or ordering Allen-Bradley PLC components, this checklist is for you. I've handled Allen-Bradley PLC orders for electrical equipment projects for the past six years, and I've personally made—and documented—14 significant ordering mistakes. Roughly $23,000 in wasted budget. This is the exact process I now run through before every PO. Seven steps, no fluff. We've caught 47 potential errors using it in the last 18 months—maybe 48; I'd have to check the log.

Before You Start

Use this checklist when you're about to order a new CPU, add I/O modules, build a replacement panel, or request training hardware. It's also useful if you're sending a new technician to Allen Bradley PLC training and you want the practice station to match an actual production system.

I'm not an electrical engineer, so I can't speak to every safety-rated design requirement. What I can tell you from a procurement and panel integration perspective is that almost every expensive mistake I've seen happens in the same three places: wrong voltage, wrong series, or wrong firmware. This checklist catches those before the order lands.

The 7-Step Checklist

Step 1: Define I/O and Memory Before Touching a Part Number

It's tempting to think you can just pick a CPU and add modules as you go. That's how I ended up with a 1769-L30ER and not enough 24V DC inputs. Again.

Write down every input and output first. Count discrete inputs, analog inputs, relay or solid-state outputs, and communications. Add spare capacity for at least 10-15%. Then choose the CPU and chassis. This is the least glamorous, most useful step on this list.

You wouldn't buy a Kohler 7000 series spark plug without checking the engine model and gap specification. The same kind of exactness should apply to a PLC, but it often doesn't, because catalog numbers look official. Force yourself to answer the I/O question before the part number question.

Step 2: Use the Allen-Bradley PLC Configurator to Generate Catalog Numbers

The fastest way to avoid mismatched parts is to use the Allen-Bradley PLC configurator on Rockwell's site—or the one inside your distributor's quoting system. It will flag combos that simply won't work. Yes, the interface can be awkward. It's still better than restocking fees.

My rule: the configurator output is the starting point, not the final answer. I learned this in 2019 when I manually fixed a configurator suggestion and ordered the wrong analog module. The tool was right. I have not ignored it since.

Step 3: Verify Power Supply Voltage and Bus Type

This is the one that cost me the most. A 1769-PA4 runs on 120V AC. A 1769-PB4 runs on 24V DC. They look almost identical from the outside. They are not interchangeable.

On a $3,200 order in September 2022, I specified the AC supply instead of the DC supply. It shipped, sat on a shelf for three weeks, and by the time we opened the box, we'd missed the install window. Restocking cost alone was $890, plus a one-week delay. I still kick myself.

Check the bus type, too. CompactLogix and 1769 I/O modules use one backplane style; ControlLogix modules use another. Get that wrong and the modules won't physically fit. The configurator helps, but verify it manually.

Step 4: Confirm Communication and Network Compatibility

This gets into network architecture territory that's beyond my role. What I can tell you from the order side: modules that ride the same backplane can need different communication scanners, firmware revisions, or network types.

What most people don't realize is that it supports Ethernet isn't enough. Which EtherNet/IP revision does your system run? Is the module a 1756-ENBT or 1756-EN2T? If you're mixing used and new modules, compatibility tables matter even more.

If you're not sure, put the order on hold and ask a controls engineer before you commit. The lead time for the right module beats the lead time for two wrong ones.

Step 5: Lock Down Firmware and Software Revision

Here's the step most people skip: write the required firmware revision into the purchase order. The same catalog number can ship with different firmware, and older versions of RSLogix 5000 or Studio 5000 won't always open a project on a newer revision.

I once ordered two identical 5069-L306ER CPUs in the same quarter. They arrived with different firmware revisions. The second one looked fine on the shelf, but when we swapped it in, the project couldn't connect without a firmware upgrade. We had to re-certify the entire panel. Not a fun conversation.

Before commissioning anything, make sure at least one person on the team has completed Allen-Bradley PLC training for that platform. I know formal training sounds expensive. So is discovering that nobody knows how to update firmware at 4 PM on a Friday. Rockwell publishes release notes and compatibility documentation in its Literature Library—accessed May 2025—and that is a better source than a forum answer.

Step 6: Choose Output Type Before You Order Output Cards

Short version: if you're switching small pilot circuits, relay outputs are fine. If you're switching a motor contactor, what is the difference between a relay and a contactor? A relay is generally for control circuits. A contactor is built to switch higher-power loads like motors and heaters.

One of my biggest regrets: ordering relay output cards for a bank of solenoid valves because relay = switch sounded safe. It worked in testing, but we saw contact welding in production. The issue wasn't the relay output card itself—it was that we didn't respect the inrush current. The final fix used output cards with higher current ratings and proper suppression.

When I switched from whatever the configurator defaults to to actually matching the load and adding suppression components, our commissioning callbacks dropped by about 23% over the next year. The parts cost more. The reputation cost less.

Step 7: Test Wiring With a Multimeter Probe Kit Before First Power-Up

Before you apply power, take a multimeter probe kit and check the wiring. Not just voltage—check continuity, shorts between adjacent terminals, and proper polarity on DC circuits. A good kit with slim probes and alligator clips makes this 20 minutes instead of two hours.

I know this sounds obvious. But I've watched experienced techs skip it because the panel looked clean. The panel that looked clean had one swapped +24V wire and two reversed analog inputs. Yes, I know because it was our panel.

This is also where the quality is your brand lesson hit me. The client doesn't see your purchase order; they see the panel, the wiring, and the labels. The $50 of extra attention here translates directly into how professional your company looks when the cabinet door opens.

Notes From the Mistake Log

A few things that still catch people:

  • Don't assume all series revisions are backward-compatible. The Series B or Series C suffix is not a marketing detail.
  • Check end-of-life announcements. Rockwell supports products for years, but transitions happen. This was accurate as of May 2025—verify current part status before you commit.
  • People get obsessive about small mechanical parts, like tracking down a Kohler 7000 series spark plug with the exact gap and heat range. Then they'll order a PLC module without checking the firmware. Reverse that habit.
  • I have mixed feelings about buying used modules. On one hand, they save money. On the other, you inherit someone else's firmware problem. If you do buy used, request a photo of the nameplate and the firmware label before purchase.

This checklist won't make you an Allen-Bradley PLC expert overnight. It will stop the expensive, embarrassing mistakes that make you feel like you should know better. I still make new mistakes—just smaller ones.
