The Only Question That Matters

When a ControlLogix rack drops an I/O card and the line stops, you don't have time to wonder whether your technician 'knows' Allen-Bradley. You need to see if they can find the fault now. That gap is where the comparison between formal training and field experience shows up.

I'm the person who gets called when that happens. In my role coordinating emergency Allen-Bradley PLC support, I've handled 200+ urgent service calls over the past ten years. Many came from teams that chose on-the-job learning over structured Allen-Bradley PLC classes. Sometimes that works. More often, it costs more than the training would have.

What Are We Actually Comparing?

This is a comparison between two ways to build an Allen-Bradley PLC team:

  • Path A: Formal, structured Allen-Bradley ControlLogix PLC training, including Allen-Bradley PLC classes with a certified instructor and lab time.
  • Path B: Learning in the field—picking up Studio 5000 from senior techs, troubleshooting live systems, and maybe watching some videos.

I'm not going to tell you one is always right. But the difference between these paths becomes clear when you measure them against what matters in an emergency: response time, actual cost, retention, client trust, and physical preparedness.

Dimension 1: Speed to First Fix

Formal training is the map. Field experience is the terrain. You need both, but the map is what helps you answer the first question: 'Where do I start?'

In March 2024, I worked a call 36 hours before a client's deadline. Their ControlLogix controller was online, but a remote rack wasn't. The on-site technician had learned Allen-Bradley by trial and error. He spent the first two hours trying to re-download the program. It turned out to be a bad output module. A technician who had been to an Allen-Bradley PLC class would have recognized the fault pattern in the Studio 5000 diagnostic tree within minutes.

That's not an insult. It's a training difference. Missing that deadline would have triggered a $50,000 penalty clause for the client.

The price of an Allen-Bradley PLC class is visible. The cost of not taking one is hidden—until it shows up on a repair invoice.

A maintenance manager once told me he saved $3,800 by skipping a two-person training session and letting his technicians learn from free videos. Three months later, they tried to update firmware on a 1756-L8 controller without understanding how the safety state behaves during a mismatch. They bricked the processor. The emergency support call, replacement module, and lost production cost roughly $6,200.

Saved $3,800. Lost $6,200. Plus the client's confidence. That's the definition of penny wise, pound foolish.

But I want to be fair. If your technician already has deep experience with other PLC brands, a short self-paced course might be enough to cover the Allen-Bradley basics. For anyone new to the platform, the 'free' route is usually the most expensive route.

Dimension 3: Retention and the Counterintuitive Advantage

Here's where field experience can beat formal training: rare, messy, impossible-to-simulate failures.

Allen-Bradley ControlLogix PLC training teaches you the right way to structure a project, but it can't teach you how a loose ground wire feels at 2:00 AM. Field experience builds instinct. You learn to recognize the sound of a dying power supply, the smell of an overheated terminal block, and why a small gas generator can cause a PLC to randomly reboot. That kind of intuition doesn't come from a classroom.

So if you're an experienced controls engineer moving from another platform to Allen-Bradley, don't assume field intuition transfers completely. You still need the formal Allen-Bradley PLC classes for platform-specific details like task priority, the difference between a 1756 and 1769 module, and how to configure a safety controller. But for unusual faults, the self-taught tech who has lived through weird failures often has an edge.

My honest conclusion: formal training builds the framework, and field experience fills in the exceptions. You need both.

Dimension 4: Client Perception and Brand Quality

The quality of your output is your brand. Clients don't see your training budget. They see a technician who opens the right screen in Studio 5000 without hesitation.

When I'm triaging a rush service request, I immediately notice whether the tech on the other end speaks the Allen-Bradley vocabulary with confidence. Can they explain why a ControlLogix rack is in Program or Remote Run mode? Do they know what a 1756-EN2TR does? That confidence comes from structured learning. It changes how clients judge your company.

Per FTC guidelines (ftc.gov), if you're telling customers your team is 'trained on Allen-Bradley,' the claim has to mean something. An official certificate is proof. A story about 'picking it up on the job' isn't as verifiable. It's a trust issue, not a paperwork issue.

I still kick myself for a mistake from a few years ago. I didn't push a client to send a new hire to an Allen-Bradley PLC class because I didn't want to seem like I was selling training. Dimension 5: Physical Readiness—Batteries, Generators, and AGM

One more thing that training often covers but field learning only discovers the expensive way: backup power.

I keep a Bauer battery charger with an AGM setting in my emergency kit. I'm not mentioning it because it's a luxury. I keep it because it's the right tool for one specific problem: maintaining a battery bank that keeps a ControlLogix rack alive during a power outage.

Too many teams grab a small gas generator and plug the PLC straight into it. That's the wrong call. A gas generator's output voltage and frequency drift when loads cycle, and a PLC backplane can reset instantly. A generator is fine for lights, radios, and maybe a pump. It is not fine for 24VDC logic power.

What works better is a sealed battery bank maintained by a charger with an AGM mode, feeding a UPS or a DC supply. 'What is AGM on a battery charger?' is a common question. AGM stands for Absorbent Glass Mat—a battery type that uses fiberglass mats between the plates to hold the electrolyte. AGM batteries are sealed, spill-proof, and charge at a lower voltage than flooded batteries. A charger with an AGM setting applies the correct voltage curve so you don't overcharge or kill the battery early.

Bauer makes an inexpensive charger that includes this setting. It's not fancy. It just does the job. The same logic applies to training: you don't need the most expensive course. You need the one that matches your equipment and your team's background. A small gas generator and a decent AGM charger are different tools for different jobs—and formal training and field experience are different tools too. Use each where it belongs.

What Should You Choose?

So, formal Allen-Bradley PLC classes or on-the-job learning? Here's my practical take, based on the situations I see:

  • New tech with no Allen-Bradley background: Send them to an Allen-Bradley ControlLogix PLC training class first. Then pair them with an experienced mentor for at least six months.
  • Experienced PLC tech who's new to Allen-Bradley: A structured class focused on Studio 5000 and ControlLogix is still worth it. You won't reliably guess the platform's conventions by yourself.
  • Veteran with years of Allen-Bradley experience: Skip the intro class, but take a refresher whenever a major software version changes. The Studio 5000 world keeps moving.
  • Physical backup: Don't run PLC logic from a small gas generator. Use a proper battery bank with a charger that has AGM mode, and keep an AGM-compatible charger (like a Bauer battery charger) in your kit.

At the end of the day, this isn't about choosing one path and defending it. It's about building a team that can handle the emergency that hasn't happened yet. Formal training gives them the map. Field experience gives them the instinct. I've seen too many preventable failures to tell you that the cheap path is cheaper. It's not.

I do not want you to learn that lesson the way some of my clients did—with a dead controller and the clock running. Invest in the training. Get the right power backup. Your clients will notice. That's the point.
